I tested the compression while moving the piston with my fingers and it didn't offer much resistance while going in, but it was harder to pull out.

I can put the gun back together to really test it. If the piston head is no good, is there a risk of damaging other parts?

No risk.

I'd say it's okay if it's just the corner that's *lightly* dented. The o-ring does most of the work, but to ensure most of the work is done by the o-ring, you should ventilate the face of the piston head. It will offer other performance benefits by doing so.

That's done by drilling the 4 already existing marks? Any recommended diameter for the holes?

Yeah, I drill out the existing holes. Some people get more fancy and put in up to 8 holes. (there is a point of reduced return - I don't recommend going beyond 8 vents).

I start with a 1/16" and move up to a 5/34". But really, you could pretty much use whatever you wanted. I just don't recommend going so big that you get close to any edges - it may compromise structural integrity.
